The global polymer foam market was valued at USD 126.63 billion in 2022 and is anticipated to grow at a CAGR of 4.62% from 2023 to 2032. The market is expected to reach USD 198.92 billion by 2032. The market's growth is driven by increasing demand across multiple industries seeking innovative solutions for diverse applications and the continuous development of new foam formulations to cater to evolving needs. The rising demand for polymer foam is anticipated to be propelled by its increasing application across diverse industries, including packaging, furniture and bedding, and automotive sectors.

Market Introduction:

Polymer foam is a lightweight material created by introducing gas bubbles into a polymer matrix during manufacturing. The resulting foam structure exhibits a cellular arrangement with air pockets dispersed throughout, making it notably less dense than solid polymer materials. Polymer foam has extensive use in various industries due to its unique properties, such as excellent insulation, cushioning, and buoyancy, making it suitable for packaging, furniture and bedding, automotive, and many other sectors. One example is Polyurethane (PU) soft foam, which produces furniture, composite fabrics, clothing, shoes, caps, automobile cushions, and sports equipment. On the other hand, PU rigid foam plays a vital role in creating freezers, refrigerators, and refrigerated containers. Its applications span daily necessities, defence industries, transportation, and aerospace sectors. These versatile polymer foams offer a range of beneficial properties that cater to each industry's specific needs.

Recent Development
  • In June 2022: Covestro pioneered an innovative technology to chemically recycle polyurethane foams sourced from used mattresses. These foams contain valuable components like polyols and the isocyanate TDI, vital in mattress foam production. The precursor is extracted from TDI through this process, allowing both raw materials to be repurposed to create new foam after reprocessing. The promising results obtained so far are presently undergoing testing at a pilot plant located at the Leverkusen site. Covestro is collaborating with partners from the chemical and recycling industries to drive this project forward and establish efficient recycling cycles.

One such partnership involves Interseroh, an ALBA Group company, to explore opportunities for collecting and processing recyclable materials. This collaboration aims to supply Covestro with the necessary materials for chemical recycling. Additionally, Covestro is working with the French environmental protection organization Eco-mobilier, which specializes in collecting and recycling old furniture. The focus here is on breaking down used PU rigid foams, known for their effective thermal insulation in buildings and refrigeration equipment, into their constituent parts through chemolysis or pyrolysis. The ambitious CIRCULAR FOAM research project, coordinated by Covestro and supported by 22 industrial partners from nine countries, is dedicated to achieving this goal. Over the next four years, experts from science, industry, and society will collaborate to develop a comprehensive solution model for managing and recycling such foams. The ultimate aim is to establish a sustainable and efficient waste management and recycling process for these valuable materials.
